Ultrasonic Atomizing Spray for Syringe Lubricant Coating

Introduction

The smooth plunger movement, consistent dosing performance and clinical safety of syringes largely depend on the quality of the lubricant coating on the inner barrel wall. For conventional disposable syringes, high-pressure contrast syringes and pre-filled syringes, a thin and uniform medical silicone oil (PDMS) or silicone-free lubricating film is required. It reduces friction between the stopper and barrel wall, stabilizes glide force and minimizes particle shedding risks.

Traditional air-assisted two-fluid spraying, dip coating and wiping processes are plagued by uneven coating thickness, silicone oil accumulation, excessive overspray and out-of-spec particles. These limitations make it difficult to meet stringent GMP cleanroom production requirements and ISO 10993 standards. Ultrasonic atomizing spray nozzles have become the preferred solution for lubricant coating production lines of high-end syringes.

1. What is an Ultrasonic Atomizing Spray Nozzle?

Unlike conventional spray guns that rely on high-pressure compressed air to break liquids, ultrasonic nozzles use high-frequency mechanical vibration (20–120 kHz). Capillary waves form on the nozzle tip and gently disintegrate liquid into micron-sized droplets with narrow particle size distribution (5–50 μm).

Paired with precision metering pumps for lubricant delivery, the droplets travel at low velocity with minimal impact. Equipped with long probe-style nozzles, the nozzle can extend into syringe barrels and perform 360° uniform coating on designated inner surfaces for selective internal film deposition.

Atomization occurs at ambient temperature without high pressure or tiny orifices, fundamentally differing from conventional pressure-driven spray guns.

2. Application of Ultrasonic Atomizing Spray in Syringe Lubricant Coating

The core objective of syringe lubricant coating is to deposit a nano-to-micron thin lubricating film on the inner barrel wall. This film reduces plunger sliding friction, delivers smooth glide without particle delamination or contamination of contained drugs, and withstands EO sterilization.

Ultrasonic spray coating works well on polypropylene (PP), polycarbonate (PC) and other syringe substrates. It supports 1mL–50mL two-part syringes, three-part syringes, high-pressure contrast syringes and pre-filled syringes for internal silicone lubricant coating. It is also compatible with new silicone-free hydrophilic lubricant coatings.

Typical process workflow:

Pre-cleaning of syringe barrels (optional plasma surface activation to improve coating adhesion)

Precision metering pump delivers diluted medical silicone oil to the ultrasonic nozzle

Probe-style ultrasonic nozzle inserts into the syringe barrel. High-frequency vibration generates atomization. Axial movement enables 360° uniform deposition

Low-temperature drying and curing to form ultra-thin lubricant film

Offline inspection of glide force, particle generation and coating uniformity

The complete system can be integrated into Class 10,000 cleanrooms and connected to automated production lines. Solutions cover lab-scale R&D prototypes up to full industrial mass-production lines.

3. Ultrasonic Nozzle vs Conventional Pressure / Two-Fluid Spray

Comparison Item Conventional Two-Fluid Pressure Spray Ultrasonic Atomizing Spray
Atomization Principle High-pressure compressed air shears and tears liquid to form droplets; high-speed impact atomization High-frequency ultrasonic mechanical vibration. Gentle atomization via capillary waves; no high-pressure air required
Droplet Characteristics Wide particle size range, inconsistent droplet size; high-speed splashing and rebound Highly uniform droplet size; low-velocity soft mist with almost no rebound
Coating Quality Local thick buildup, missing coating and streaks. Wide fluctuation in glide force; aggregated silicone oil easily generates particles Ultra-thin and consistent film with controllable thickness. Stable glide force; reduced free silicone particle generation
Material Utilization Low efficiency. Severe overspray, heavy silicone oil waste and cleanroom contamination Material utilization reaches 90%–95%. Greatly saves costly medical silicone oil with minimal overspray
Clogging Risk Tiny orifices easily blocked by dried silicone deposits. Frequent gun clogging and process drift No fine orifices. Self-cleaning effect from vibration. Longer maintenance cycles
Substrate Impact High-velocity airflow creates static electricity, droplet splash and outer barrel contamination Low-speed deposition, non-contact spraying. No damage to syringe substrate; barrel exterior stays clean without post-cleaning
Process Repeatability Minor fluctuations in air pressure or flow change atomization performance; poor batch consistency Atomization controlled by ultrasonic frequency and liquid feed rate. Stable, highly repeatable batch results

Pain points of traditional technology: Pressure spray guns often cause local silicone oil buildup. Shedding of free silicone particles creates clinical risks. Meanwhile, massive overspray increases cleanroom exhaust treatment load and raw material cost.

4. Why Choose Ultrasonic Atomizing Nozzles for Syringe Lubricant Coating? Key Advantages

4.1 Uniform coating, minimized particle risk for clinical safety

Consistent droplet size creates a continuous ultra-thin lubricating film without local silicone accumulation. It effectively reduces shedding of free silicone particles and stabilizes plunger glide, preventing sticking or sudden pressure spikes. It meets strict glide stability requirements for high-pressure contrast syringes, complies with ISO 10993 biocompatibility standards and tolerates EO sterilization.

4.2 High material utilization to cut production cost

Medical silicone oil is expensive. Conventional two-fluid spray loses most material via overspray. Ultrasonic soft mist deposits directionally with >90% material utilization, cutting silicone consumption and lowering cleanroom waste & exhaust handling cost, delivering strong long-term mass-production ROI.

4.3 Anti-clogging design, stable process and less downtime

The small orifices in traditional spray guns easily clog with dried silicone. Spray quality gradually degrades during production, requiring frequent cleaning and causing batch variation. Ultrasonic nozzles have no micro-orifices; vibration provides self-cleaning performance. Stable operation for continuous manufacturing and reduced maintenance hours.

4.4 Gentle ambient-temperature spraying to protect plastic substrates

No heat generation and no high-pressure impact during atomization. PP / PC syringe barrels will not deform or suffer surface damage. Non-contact internal spraying precisely limits coating to inner walls only. The outer surface remains clean, eliminating extra post-washing steps.

4.5 Digitally repeatable process for GMP compliance

Coating thickness, spraying length, liquid feed rate and ultrasonic power can all be digitally locked. Processes are fully recordable and traceable, convenient for medical device registration validation and process qualification. Smooth scale-up from small-batch R&D sampling to mass production.

4.6 Flexible for multiple product specifications

Product changeover via program adjustment supports different syringe volumes and pre-filled barrels. The same equipment can be adapted for R&D of hydrophilic inner coatings, antibacterial coatings and other new materials.

5. Summary

As medical industry requirements for particle control, glide consistency and manufacturing compliance keep rising, the limitations of conventional pressure spraying and dip coating become more obvious.
